I see, which product you use to do your casting?! I use Smooth-On and so far the outcome was pretty good.
Although it maybe a different story when casting bigger parts like you mentioned.

Same happens here. Also I see you tried making copies of the parts you made using casting.
I did a similar thing when I built the SD GP01. A good method if done right imo.
